What could be causing this?
Holes in pot plugged with build up? Agitator/stirrer not working? Bad pellets not completely burning? Does fire look lazy? I would say 50 percent of my ash does not fall through pot but gets blown into fire box. So poor air flow would leave more ash in pot, try cleaning stove maybe try sucking from outside with leaf blower. Need leaf blower with vacuum function remember suck not blow. Have you cleaned behind the back wall of fire box?

Yes, I have vacuumed it out good. Behind the wall and all.
We're beginning to think it's the pellets. Not for sure on that.
But nothing has changed on our end.
Running everything the same, and always after 5 bags, I vacuum it out thoroughly. And we also take a brush to the pipe going outside.
 
Which control board do you have ABC or 4 button Heat, Room, Draft, Aux? Does it have the center draft slide in front of stove? What does flame look like is it active? More draft would cause more ash to fly out of pot. I brag that the 6039 can burn any pellet so the pellet would have to be really bad not to work.

I have it set on 3,9,2,1
Will have to wait on the leaf blower trick for a few days. We are in Michigan, and under a winter advisory. The boy that delivers our pellets...said he was having the same problem this year. We buy them from the same place. So that's why we was thinking the pellets.

OK might not need leaf blower if you have cleaned well.

Try setting 3,9,3,Aux-a , same as 3,9,3,3. If a little better but not enough increase the last two Draft and Aux by one, do it one at a time ie 3943 or 3934. Wait a hour to see if burns better or worse. Increasing the Draft and increasing the Aux/stirrer will blow more fly ash out of the pot.

I run mine on all A /auto so HR3 would be 3433 number wise but if in auto you do not see numbers. To set everything to auto just push Room Draft and Aux up until they read RF A, DF A and Au A. If you need the room fan on 9 to push air through house that is fine it does not effect the air flow inside stove. My stove runs on HR 7 most of the winter set in A/auto that is equal to 7787 but if you push buttons it just shows Rf A Df A and Au A.
